Bad Bob's build tips
Workspace, tools and general preparation
Paint the garage floor to avoid oil soaking in if you care about that.
Get an old carpet to kneel on while you work.
Good lighting is a help, get a portable work light on a long lead.
Don't go mad on tools, you don't need the entire snap-on catalogue, find a local supplier of reasonably priced tools and you can pick odd things up as you go. You're only building one car, not starting a service station.
You need a 250Lb torque wrench for just one pair of bolts (the rear hubs). TBH, I weighed myself, did a bit of maths and measured the offset on a long breaker bar. I got the large socket required for about £5 from a motor factor as above.
Buy a set of taps/dies for cleaning up threads – these were invaluable to smooth assembly of some parts, mostly where paint or powder coat had contaminated threads.
Order your fluids pack in plenty of time as you'll want to fill some parts before you complete the build (mainly the gearbox).
Bodywork
Polish all the bodywork before beginning assembly. There is no protective wax on it out of the factory and some of it is not accessible once the car is complete.
Rust proof very carefully – aluminium and steel in contact are prone to corrosion cells. There are lots of places you can spray wax during the build that will then be permanently inaccessible,
Dinitrol is generally considered superior to Waxoyl (it penetrates better for one thing). I used a paraffin gun on a compressor
Hammerite or POR15 may have a role in touching up scratched/damaged powder coat, otherwise water creeps in underneath it. (Try Frosts on the web for Dinitrol and POR15.)
Consider making blanking plates to avoid water and mud ingress between the outer skin and the foot well panels, the worst of the 'grot-traps'.
Consider fabricating a blanking plate to protect the starter ring gear on Sigma engines because there is a 'window' left open due to the design of the bell-housing. I found thin sheet aluminium cheap in my local DIY shop's plumbing section.
Paint the inside of the wings with stoneguard to prevent chipping from below.
Some people bond the front wings instead of bolting them, for better appearance. Some people have later had problems with bonded wings flying off. Search blat-chat for the pros and cons of bonding wings.
Assembly tips
Read the manual carefully, and normally follow the sequence to the letter. Read between the lines to understand what problems others have had before you that you want to avoid.
When built up, you can't get the upper pad retaining pin in due to the wing-stay. So the message is put the brake pads in before building up the front suspension.
Consider heavy duty double sided carpet fitting tape for interior carpets, or fit with Velcro – not as neat but much easier to remove later for drying etc.
Consider fitting a catch tank on the diff breather and extend the breather tubing.
Loosen the filler plug on the gearbox before you fit it. You may be able to fill it before fitting the engine-gearbox assembly to the car if you leave the blanking plug in the back (to avoid spills when tilting it while fitting) and this would be a good idea.
Fitting the diff can be tricky, it seems easier to get the mounting points aligned if you fit the lower bolts first. The diff is heavy and would be easy to drop, devise a stable support (or hoist) when trying to fit it.
Take your time with everything, you're only going to do this once.
Trial assembly is very much worthwhile before finally adding coppa-slip and a torque wrench.
Post-build
(Not applicable to Dubai, obviously, but I never miss the chance to have a pop at Leeds DVLA )
The SVA test (if in the UK) may take 2 months for appointment. Caterham can advise on the ‘best’ SVA station. Registration with the DVLA was much worse than the SVA, 7 weeks delay and incompetaence in my case, again ask Caterham for advice as policy and competence varies widely. Avoid Leeds DVLA like the plague.
