I ordered my 160 in April 2014. Here is my blog. I hope it maybe useful and interesting to others.

Caterham 160  Expected delivery November 2014.
Full Screen and weather equipment, carpets, lowered floors, push button start, leather seats, Momo steering wheel, heater, Race 4pt harness, Track day roll bar.
Ballistic orange

The lowered floor provides the driver with a clearer view and the 4pt harness and track day roll bar are for improved safety. I understand that access the Lotus 7 club track days is only possible with a track day roll bar too.

Why did I go for a 160? I definitely wanted to build my own car, I was impressed with my test drive, reviews and friends were very positive about it, there are significant savings over a Roadsport and it can be driven to capacity at road legal speeds.

Ah yes, good thinking. I had quick look and yes, that is obviously what should happen (and Caterham haven't sent the wrong fan). I was wondering what the plastic bits were for. It doesn't look like a perfect fit but I'm sure it will work with a bit of encouragement. I'll try tonight.

did you have any luck finding your power socket? I went head down in the footwell yesterday for a good look and I have definately got it (black and purple and red). For a couple of pounds I have also bought the matching socket from eBay (hopefully). If it fits I'll post the link. Once I get my car through the IVA I'll connect up the 12v socket. Caterham have even put a fuse in the fuse box ready for one. The only dilemma is where to put it.

Good Oh.

I haven't found the socket connection yet - but I'm in no hurry - but knowing it's there is a comfort - many thanks for doing the 'leg work'.

Whilst waiting for the gearbox extension so I can put the engine in I have been 'pottering' - like preserving both sides of the wood in the boot floor.

Did either of you pretreat the chassis with Waxoyl/Dinitrol? Can't remember if you mentioned it, sorry...

There is loads of debate and advice on the forum about it.

Ah preserving the wood had not occurred to me. I might have a go at that too.

another thing to consider; putting a centre punch mark where the petty strut fits on the passenger side (there is a bolt hole behind the aluminium). I am told this makes it a bit easier if you ever want to fit a petty strut later on.

Ned: I gave the car a good dose of Dimitrol (around the engine bay and behind the fuel tank, under the boot). Seems pretty good stuff. (And felt a bit dizzy after using it in an enclosed space *hippy* )

I give in.........what is a petty strut?

I found the power socket connection - really tucked way above the loom against the top of the dash therefore difficult to find. Short cabling though, so extension needed to make it reach where the obvious place for the socket to go - far left of fitted dash switches.  

Car well preserved - almost spent as much time wiping the Dinitrol away from where I didn't want it as putting where I did. Should have masked up better!

A petty strut is a bar that goes from the roll bar to the bolt by the passenger door. I think it is a requirement for some sprinting events. It provides more security if something goes wrong.

I wonder if a class may open for 160s in sprint events. I wouldn't mind a go if so. It might be a good way in, without scaring yourself witless in something with more power.

The two pin plug I bought from eBay didn't quite fit (sadly). Although I have the male and female part so I may replace he whole plug. I'm not in a rush though.

I thought about putting the power socket on the far left. However, I thought that the cable for the sat nav would flop over the passenger knees. I'm going to wait a bit before doing anything.

My progress has slowed as I'm now back at work.

Sadly working gets in the way of important Caterham building.

Simon - if you are having probs contacting Derek it's because he is on paternity leave until 19th Jan - which was not nice to hear as I have sat here patiently waiting for bits that I thought would be on the way once they were back to work on Monday. His stand-in (who apparently doesn't have a phone!) is Steve Houlton on steve.houlton@caterham.com.

Fitted the Heater today; and remembered from Andrew B's blog that the 'ears' (extensions on each end) must point downwards when fitting the internal vent plate. On fitting I see that this allows a heat/cooling supply to go forward into the footwells. 

Simon - in which bag did you find the bolts for the top holes on the heater body where it fixes to the dashboard valance. I used 2 from the 'Cooling Bag' that fitted OK but I'm not convinced they were the right ones as there were 4 in the bag and I only needed 2 - at times this is the only clue Ned.

Peter: thanks for the heater info. I'm away from home at the moment but I'll check when I get back.

You are right about the top bolts. I had two M5 bolts * missing for the top hole. I also tried the M5 bolts from the cooling bag but these are actually for the header tank supporting beam (from memory).

in the end I just used my own bolts.

 

*i'm pretty sure that they were M5 anyway.

Peter: good call with the heater. My internal vent plate was upside down; it seems obvious now. My missus (and I) will now have warm feet.

Engine in today with Mrs M's help and all masking removed - looking good. No probs but (as already noted from Ned) it's certainly tight on the RH side. 

Simon - few q's if I may (and I might be being thick) but where does the Chassis Harness Connection go and a] from where did you earth the engine using the 2 into 1 earthing connection and b] in the end did you use the treaded bolt hole just left of the battery as the chassis earth. I also found the fuel hose a bit short to reach the connection - did you? 

Whilst waiting for my gearbox extension I loaded the diff into the back axle - it's fiddily! The spring loaded top vent cap didn't have clearance from the welds used to weld the spigot onto the axle so it was free to turn and lift - I hacksawed a bit off the cap!

Edit @ 1930 - couldn't rest, had to go back out and have a look - so please ignore my question re Chassis Harness Connection; I was being thick!

Hello Peter,

whoa... You have a back axle casing?! I'm still waiting for mine. I better get onto Caterham. Do you have the oils and wheels yet?

In answer to your questions:

The wiring harness tucks into a tidy space just under the battery ECU. There is a nice little route for this. (A friend spotted this, not me). You can secure it with cable ties. The plugs go neatly into the bottom of the ECU. (Have I understood the question?)

Yes I plugged the earth lead into the threaded hole just to the left of the battery. I'm told a spring washer helps ensure a good connection. The other lead goes to the starter motor bolt (it says this in the instructions for the starter motor, I think).

I think my fuel hose looks ok but I'm holding off before plugging it in (as you can't undo it easily). I was going to get the gearbox oil in and check my other plumbing first but I could be just OCD.

Hi Simon - My back axle casing came with the original kit delivery, which was delivered after yours - I reckon they must share out the missing bits in order to deliver what they have spent money on so far, it's called 'cash flow' I think........and yes I know I'm a bit of a cynic!

I just spotted the best route for the loom from the excellent phots you have posted from Martin B; they will be very helpful. Perhaps they will also solve the mysteries of the 'De-Gas Hose' which is not well described or shown in the manual. 

The phots also show the fuel line emerging from the tunnel on the RH side whereas mine comes out on the left and therefore has to cross over the top of the gearbox to get to the connection; something is not quite right and some mods to the run are probably required. So you were very wise to connect it later - I wish I had!

Was the gasket sealer supplied or did you buy your own? If so what did you get?

Another thing, do you find the you have quite a few bolts and bits and pieces left over? I have quite a few hose holders etc, and I'm not certain of their purpose. There is a large clip mounted to the engine near the exhaust catalyst too. I have yet to discover what it is for...

There was no gasket sealer with the axle - I bought a tube in Halfords.

And yes, I seem to have nuts and bolts left over, but I don't think that's surprising and I'm not too concerned. I also seem to have bits that are not needed, like a Fuse Box Cover with EU175 on the tag and some black plates that I can't see fathom the use ofMetalBits.jpg.aa9fe0571a03a25566c956111a7caa44.jpgany ideas?

I have the answers to the above; 'Derek from Dartford' (now back at work)  says the Fuse Box cover 'fits over the whole area of the fuse box, all cars have got it' - I think it's an IVA thing - but a quick 'offer up' didn't make it obvious as to how. 

And the plates are Knee Trim Panels to fit under the scuttle at the sides..............so that's why all those holes have not been filled with rivets!

I had some good news today, my rear axle and wheels will be coming on Thursday. All being well, hopefully the oils too.

Hi All, just thought I would add a quick hello and thank Simon for uploading my photos so we can all use them.  I've just heard my delivery is set for the 16th of Feb  (10 months!) and I'm wondering how many pieces will be missing.  I've been following all the blogs so far and am grateful for everything thats been done so far

Welcome to the '160 gang' Martin. 

Lack of fastenings have become my problem. Went to fit rad on Tuesday, emptied the 'Cooling Bag' found the bobbins and washers but no nuts for each end of the bobbins. Tried fitting the air intake box today; found the screws to fit top of box to bottom are too short. You start to disbelieve your own eyes in the end and search every fastening pack before concluding that it's another 'picking' mistake. That said, they are very good at getting bits to you within 24hrs, it's just a bit tiring having to email Mr Fixit (Derek) every other day.

Update on my fuel line; it should indeed emerge from the tunnel on the RH side not left. Caterham have said they will look at the way I have tied it free of the gearbox top and if required rectify it at post build check (at Caterham's expense). I have connected it though (it will come off without a special tool by the way) so will be able to run the engine in due course.

Wheels and tyres arrived yesterday so they must have stock in - no gear and diff oil yet though. 

Simon - did you get the measurements of the first 2 holes to be drilled in the front cycle wings?

2nd picture is a drift made out of 60mm plastic downpipe to drift in the axle seals - it worked. The manual just says 'a suitably sized tool', but recommend don't try drifting them in with a less than full sized solid copper or brass drift, the seal casing is thin and it will distort - I know, I was that ham-fisted idiot. However, Caterham were very good and got me a new seal within 24 hrs.

The drain pipe looks a good idea. We used the back of a large socket to tap it in (and got away with it, I hope).

Derek did get back to me with the positions for the cycle wing holes - photos below. However, I note that the wings do clip the body work. I'm told you bend the wing stays slightly to get the more central over the wheel.

i'm snowed under with work at the moment, and so there will be a bit of a delay in further progress...
